I believe the estates were made in a different location/country to the salons and for some reason or other don't suffer the same rust problems. I have just sold my c270cdi s203 (2003) 200,000 miles to a friend, running like a train and no rust anywhere!

How do you know they are fully open, if the linkage is disconnected the flaps will rotate independently of each other surely?

Could be worn inlet manifold flaps. Black smoke on acceleration is a typical symptom.
