Hello,

I'd be grateful for any advice on this problem, sorry it's a bit long winded.

Vito 120cdi low revs knocking/rattle/vibration/pinging, the variation in these
is from quite mild to quite violent sometimes ending with an abrupt engine stop,
most of the time it's a pinging which sounds like a rapid burst of light small
arms fire from a distance. The vito is a 56 with 130,000 miles.

For the previous 12 months or so the vito has been pretty robust and nothing
of substance to report, it went in for an mot and service when I collected the
van the mechanic reported smoking and had added an additive to clear it, I responded
it doesn't smoke ( at home we go through a gate and have to walk back from the rear of
the vito and would notice smoke).

I drove back from the garage <4 miles and had to stop/reverse to allow a car
to pass on a narrow lane and the vito started to knock/rattle/ping. I got home
and the following day, for some reason, checked the oil which had been overfilled
by 2litres I drained the excess and my wife then took the vito out but got no
more than 300yards and pulled over there was some smoking which cleared and the
smell of oil. Returned to the garage where the rattle took place but a later
test drive all seemed well so I took the vito back.

I checked the codes (icarsoft) which revealed these 3 only (in brief):
p0406 egr a circuit high
p0401 egr flow insufficient
p1451 evap vent solenoid

I then took the vito to an independent looked at the fault and agreed the egr
was faulty shut closed and was easy to get at. I tried to remove the valve,
having watched a number of youtube clips, firstly with a hammer/chissle then a
lump hammer and piece of 2x2 timber no movement at all even with a dose of
maintenance spray, my worry was breaking the manifold so I wrapped it up and it
went back to the first garage to have it replaced.

After it's replacement I still had the knocking/rattle and so it was suggested
just to give it a good run, I could see the sense in this as the roads here are
narrow lanes and nowhere to do a long distance high revolution engine run. This
hasn't helped (I don't think), so I opted to replace the evap solenoid next to
the egr, a 5 minute job if you have small hands and the front of the vehicle removed
it took ages with a small ratchet and mirror.

Went for a test drive friday and for the first time it felt positive did 10
miles and I couldn't feel any knocking, the following day did another 10 miles
and it felt like the end was nigh.

The knocking seems to be a feature of deceleration, slowing down and stopping
but not always.

For the period that it dropped into low power mode/limp mode it runs very smoothly
no knocking at all, this was probably 4 weeks!

All of the above has now covered a timeline of 8 weeks.

I ponder that the codes are a symptom of trouble elsewhere, especially if this
is a result of the overfill.

Has anyone had anything like this can anyone advise a way forward.

Grateful for any thoughts ideas on this.
