Last august after the black smoke syndrome I had a new intercooler fitted on my clk270cdi (2003). Up until a month ago everything was fine but then started to develop a hesitation under acceleration at about 2500rpm, if you kept your foot down it would just drive through it. However on Friday under hard acceleration I heard an almighty bang and a loss of power. To cut a long story short where the intercooler pipe fits the actual intercooler there is a plastic rim that the clip locates behind to hold the pipe in place, part of this had snapped so the clip wouldn't hold the pipe under pressure, hence the bang and no pressure to drive the car. My questions are, what was causing the hesitation at 2500rpm? Has the car possibly over boosted causing to much pressure so the plastic part snapped if so what causes over boost? Or have I just purchased a dodgy intercooler? I know it's a bit long winded but thanks in advance.
 
A sticking Turbo VNT can cause the problem without leaving a fault code behind.

The Map sensor should put the car in limp mode to prevent overboosting and damaging the charge system components,
perhaps the plastic spring clip retainer was previously damaged and gave way under full/over boost for a split second before limp mode cut in,
no way of really knowing without stripping it down.

It lasted a long time if it was damaged so its unlikely, best to check the turbo & map sensor on MB Star
