Whilst driving on motorway I suffered a loss in performance, clouds of black smoke when accelerator pressed, took car to MB non approved garage.Initial inspection thought air masss sensor had gone, car reprogrammed air mass sensor fitted but fault remained.

Further investigation req'd.

Garage found one inlet manifold valve had disintegrated and when MB service centre contacted you guessed it no replacement valves made. Only MB agent option to purchase complete inlet manifold unit at £600. Ok undestand situation explored alternatives before parting with hard earned, I spoke to people I new and trusted in the engineering field and managed to get a local engineer to make an inlet valve for me (using the remaining valve as a template) out of a substance called Polypenko (high temp resin compound produced in Germany, sourced through a pal). The replacement valves looked identical apart from colour, fitted into manifold, rebuilt. Car now runs perfectly pulls as a 320 lump should and returns fantastic MPG for big car :).
Cost of inlet manifiold valve £30 :bannana: original air mass sensor refitted and EGR cleaned for good measure, codes cleared car running A1.

If you have a problem like mine or are plain stuck, the engineer who made my valves is a real nice guy works for himself is very helpful. Please ask if you want me to put you in touch as guys who can produce quality bespoke items I know are hard to find.;)

Perseverance pays.

You should post some more info with photos, please.

All the best, Thomas

you should be able to buy a second one off ebay and use the flaps - I'm sure they're are the same.

I had the same problem a couple of weeks ago, cleaned the manifold and replaced the motor which is fine but now I'm getting a lumpy idle. Had it checked out and injctor number 3 is having to over compensate. Changed the injector with slight improvement but same problem with it overcompensating above all injectors! Wandering whether I've created an air leak with refitting the manifold.

icedillon, an air leak on a diesel will make no difference to idling as the intake is not throttled anyway. generally air leaks only make petrol engines idle roughly. obviously if you did have a major air leak it would affect boost pressure, but never idling quality. i suspect you may have a loose flap as i have commented on your other thread, but i hope i am wrong and it is just that injector. try swapping them as dieselman suggests.
